  From ab initio to crash behavior ICMEaix Multi-scale simulation for a crash box

Crash boxes are used as structural parts in the automobile body inwhite to increase the passenger safety during a crash. They are designed for absorbing a maximum of energy in case of an impact. Keeping the weight of the bodywork constant, high strength steels contributed to an improved vehicle safety.

Within the Collaborative Research Center 761 “Stahl – ab initio” high manganese TWIP steels are under investigation for crash relevant structural components. Therefore steel strip is produced by twin roll casting and subsequent cold rolling at the Insitute of Metal Forming IBF. Via a 3-point bending operation and laser welding hexagonal crash boxes are produced. A dynamic free fall tower test is performed to simulate a frontal crash at medium speed at the Forschungsgesellschaft Kraftfahrwesen Aachen FKA. Although the properties of the presented alloys are beneficial, simulations are needed to further improve the energy absorption behavior of the high manganese TWIP steels that can even beat commercially available steels.

The crash experiments are simulated using the Finite Element Method at IBF comprising newly developed strain hardening models. These models incorporate microscopic effects like the mechanical twinning. To properly describe the microstructural evolution during plastic deformation, new material models are developed at Max-Planck-Institut für Eisenforschung MPIE. They allow to identify superior process conditions for cold rolling and heat treatment for the production of semi-finished parts with optimized overall crash behavior in final application.
